Beim „Tomorrow‘s Train Design Today“ Wettbewerb des britischen Rail Safety and Standard Board (RSSB) wurde im Unterauftrag von Andreas Vogler Studio (AVS) ein doppelstöckiges Zugkonzept für die High Speed 2 Strecke in Großbritannien sowie ein Konzept für die mechanischen Hauptbaugruppen (Wagenkasten und Fahrwerk) entwickelt.

ASMOS (Automated Surrogate Modeling for Vehicle Safety)
With the innovation project ASMOS (Automated Surrogate Modeling for Vehicle Safety) DLR scientists are working on a solution for such a problem. Using the DLR software ASMOS the creation of surrogate models for crash simulation takes only a few clicks. The suitable surrogate models can greatly speed up most of the crash simulations by 80 % reduction of the computational time.

Automated material card calibration for crash simulations
Material card development for crash application is a very challenging task due to the complexity of modelling the high non-linear material behavior of materials exposed to crash loads. For an automated material model development process, a material laboratory was built up combining a closed loop between material characterization tests and an automated material card optimization procedure.

EU project: SuperLIGHT-CAR
The research field Lightweight and Hybrid Design Methods has made a considerable contribution to the EU project SuperLIGHT-CAR (SLC) for clean future vehicles with a front end structure which reduces weight by more than 30 percent.

faWaSiS – Signifikante Masseeinsparung durch strukturell tragende faserverbundintensive Wagenkastenstrukturen von Schienenfahrzeugen mit integriertem Schadensdiagnosesystem
Für eine signifikante Masseeinsparung in Schienenfahrzeugen ist ein ganzheitlicher Leichtbauansatz notwendig. Dieser wird im Rahmen des vom Bundesministerium für Wirtschaft und Energie geförderten Verbundprojekts „faWaSiS“ (Signifikante Masseeinsparung durch strukturell tragende faserverbundintensive Wagenkastenstrukturen von Schienenfahrzeugen mit integriertem Schadensdiagnosesystem, FKZ 19|17004F) verfolgt.

Generic Part Design (GPD) & Additive Manufacturing (AM)
Das innovative Fertigungsprinzip der additiven Verfahren ermöglicht die flexible Schaffung disruptiver Konzeptinnovationen für Straßen- und Schienenfahrzeuge, die aufgrund von klassischen Verfahrensrestriktionen bisher nicht realisiert werden konnten. Mit GPD können Werkstoff-, Prozess- und Geometriedaten in einer ganzheitlichen Entwicklungsmethodik erfasst und für eine technologiegerechte Produktentstehung zugänglich gemacht werden. Dies eröffnet neue Freiheitsgrade für die Gestaltung von Fahrzeugstrukturen mit hohem Potenzial für Funktionalisierungen und Gewichtsreduktionen.

Next Generation Car - Active lightweight chassis
Within the NGC project, an innovative chassis concept was developed and a patent application was filed. The chassis concept for the UMV urban vehicle consists of a combination of three highly complex structures and modules: an orbital wheel module with integrated drive, a two-axle steering actuator and a wheel-guiding transverse leaf spring in fiber composite construction, which transfers the majority of all chassis loads into the body structure.

NGC – Fiber-composite-intensive vehicle structures
It is our aim to develop future, innovative and intelligent vehicle structures based on a targeted use of fiber composite materials. Combining fiber-composite-compatible construction and simulation opens up new ways which, on the one hand, lead to new development methods for such promising material systems, on the other hand, require a rethinking with regard to conventional, metal-based methods of construction.

NGC - Lightweight construction concepts for commercial vehicles
Road transport for long distances and in urban areas represents one of the fastest growing transport modes and is one of the main producers of climate damaging CO2 emissions. Due to this fact, new, innovative technologies for future commercial vehicles are being developed at the institute, particularly with regard to improving energy efficiency and minimising emissions.

NGT - Mechanische Zugkonzept-Architekturen
Die mechanische Zug-Architektur und der Wagentyp (einstöckig oder doppelstöckig) sind von signifikantem Einfluss für die Energieeffizienz des Zuges, das Antriebskonzept, die Hauptbaugruppen, das erreichbare Leichtbaupotenzial und den Fahrgastfluss des Gesamtzugs. NGT - Fahrwerk
Neben dem Wagenkasten, der Inneneinrichtung und der elektrischen Ausrüstungen trägt das Fahrwerk des Next Generation Train (NGT) einen wesentlichen Anteil zur Gesamtmasse eines Schienenfahrzeuges bei. Um leichtbauoptimierte und kraftflussangepasste Wagenkastenstrukturen zu entwickeln werden neuartige Leichtbaustrategien angewandt. Diese gliedern sich in Konzept- und Anforderungsleichtbau, Werkstoffleichtbau, Gestalt- und Formleichtbau sowie Leichtbau durch Funktionsintegration.

SerAddMeHa – Serienfähigkeit additiver Drucktechnologien durch metallische Halbzeuge
Additive Fertigungsverfahren bieten die Möglichkeit, komplexe Geometrien und somit deutliche Gewichtsreduktionen im Fahrzeugleichtbau zu realisieren. In unserem Forschungsprojekt untersuchen wir die Serienfähigkeit additiver Fertigungsverfahren durch den Einsatz metallischer Halbzeuge.

DLR Cellular Tank - Modular and free-shapeable gas storage system
In order to use the existing space within a vehicle more efficiently and thus increase the available range, the cylindrical tank design must be questioned for future vehicle generations. The free formability of the patented cellular tank concept and the rigorous use of optimally designed reinforcing fibres, innovative exploitation of the available design space is possible with only a minimal weight increase.

Reallabor Schorndorf
Im Rahmen des Projekts „BOOLEAN – Reallabor Schorndorf“ soll ein bedarfsorientiertes, digitalgestütztes Konzept für den Öffentlichen Nahverkehr inkl. eines visionären Buskonzepts unter Beteiligung der Nutzer entwickelt werden. Das Konzept kennzeichnet sich insbesondere dadurch, dass es ohne „feste Haltestellen“ auskommt und damit den Nahverkehr ganz an die individuellen Ansprüche der Nutzer anpasst.

Roll2Rail Carbody
The Roll2Rail project is a part of the Horizon 2020 programme of the European Commission. One topic of the Roll2Rail project is the carbody, on which vehicle manufacturers, operators, academia and research institutes are working together. The department Vehicle Architectures and Lightweight Design Concepts brought in their expertise to analyse the lightweight potential of different carbody geometries in an early stage of the project. Further analyses were carried out regarding suitable materials in different areas of the carbody, depending on the force flow and load paths in the structure.

NGC - Optimierungs- und Simulationsmethoden
Am Institut wird an Maßnahmen zur Massenreduzierung durch die Anpassung von Optimierungsstrategien an die Bauweise und deren komponentenspezifischen Optimierungszielen gearbeitet. Die immer bedeutsamer werdenden Simulationsmethoden und Strukturoptimierungsverfahren tragen dazu bei, die herausfordernden Ziele Leichtbau und Crashsicherheit zu gewährleisten. Es gilt diese Methoden und Verfahren in den Produktentwicklungsprozess systematisch einzubinden, auch vor dem Hintergrund der immer kürzer werdenden Produktlebenszyklen.

NGC-Forschungsdemonstrator

NGT - Crashkonzepte und Strukturauslegung
Zur Dimensionierung und Optimierung moderner Zugstrukturen werden neben den Normlastfällen bezüglich Steifigkeit, Festigkeit und Crashlastfällen auch betriebliche Lastkollektive z.B. aus aerodynamischen oder fahrdynamischen Belastungen herangezogen und in der Auslegung berücksichtigt.
